It's your sale, just remember that in large business envelopes it requires package rates if it exceeds 3/4 inches in thickness. The aforementioned 180 cards have been sent in both a large business envelope and in large photo mailers (which are stiff) with no issues. For the $8.00+ difference in rates I could make another 180+ trade and a smaller one.

So, you're suggesting that I send them in an envelope?  The buyer is covering shipping so I'm not pinching pennies, but one of the panels is a full 8.5 x 11 or so.  I'd hate to see any of the items get damaged so I expect to sandwich it and smaller panels between two relatively stiff pieces of cardboard.  I believe the size and/or stiffness will make it a package rather than qualifying as a letter.  

You need to on online or paypal shipping in order to avoid paying in person retail at the post office.  You will  save a little bit... This is why I have yet to trade with anyone north of the border.  It's just not worth it the amount of shipping you have to pay... Just my 2 cents

Just put my 7.2 oz package of panels in the mail to Canada for $14.85 FIrst Class International with tracking.  Not bad.  Would have been under $5 as a flat that could be bent.
