I shipped cards to Canada today. I used a bubble mailer. I think I over paid.

Search for the many forum discussions with clues to how to mail internationally, particularly to Canada. I've personally mailed various large envelopes with as many as 180 cards to Canada for just over $6.00. Keep it flat.

It would have been just over $6 if I didn't need to fill out the customs form. Something about it being below 1 oz? Not really sure.

Probably because it was in a bubble mailer. I have never not needed to fill out customs docs for mailing BMs cross-border. If you can mail in a PWE with the contents well protected, do so. The flatter your envelope, the better

The USPS is weird sometimes. I once sent a trade of 40 cards to Canada. I thought it would be cheaper to send it in 2 pwe. Went to po and it was $12.25 to send 1 of them. Went home put in BM without taking out out pwe. Still cost $12.25 but that was for all cards not half. Since I have learned better packaging. Keeping it flat is key. The last one I sent to Canada was 12 cards and only cost me $1.20.

Straight from the USPS site, and I'd suggest getting familiar with it. These are guidelines for First-Class Mail International and therein lies the secret.
Letter-size mail must be rectangular and must meet the following dimensions:
Not less than 5-1/2 inches long or 3-1/2 inches high or 0.007-inch thick.
Not more than 11-1/2 inches long or 6-1/8 inches high or 1/4-inch thick.
Here's a picture from their website of the different envelopes that can be used (then imagine the possibilities)!

I have a sale in the works of some panels to a Canadian and have been looking at First Class International Package rates. I think it will be considered a package due to the size and/or ridigity of the envelope once I have it ready. As long as it's under 8 oz., it should cost $14.95 which seems reasonable. From the USPS site....
Packages: If you're using your own box,you must stick to the following size limits (note that country limits may be lower):
- First-Class Package International Service: Maximum length is 24”, and combined maximum length + height + thickness is 36"
- For other international packages, length (the longest side of the package) plus total girth (distance around the thickest part) of your package must be under 108". Learn to Measure Package Girth. (Tip: You don't have to measure your package if you use USPS Flat Rate packaging with the matching USPS Flat Rate service.)
